Most folks who call us about solar find out they need an electrical panel upgrade about ten minutes into the site visit, right when we pop the cover off a box that was sized for a window unit and a color TV. Nothing wrong with the house. That panel just never expected an array, a heat pump and a car charger sharing it.

We refuse to land a shiny new main breaker on old corroded bus bars and call it an electrical panel replacement, because that connection heats up behind the drywall. Smart Electric Panels
Smart electric panels are load centers with metering built into every breaker position, so instead of guessing which circuit is eating your bill you can watch the heat pump, the water heater and the dryer separately on your phone. We fit them as part of an electrical panel upgrade when somebody plans on battery backup later, because the load control inside them can drop the range and the dryer during an outage rather than forcing a heavier service entrance.
Installed carelessly they turn into an expensive mystery. Circuits get landed and labeled wrong, so the app swears the attic fan is your kitchen, and nobody trusts a number it shows after that.

Electrical Panel Repair
Not every panel belongs in the dumpster. Electrical panel repair is the right call when the box itself is sound and one piece of it has quit: a main breaker that trips with nothing running, a scorched lug, a loose neutral that dims the lights every time the AC kicks on, a deadfront somebody left off after a service call and never put back.
The first thing I check is the bus bar. If a breaker has been arcing against its stab, swapping that breaker just moves the trouble down the row and it cooks again by summer. Water is the other one, since rain driving in around a meter base leaves that chalky corrosion on aluminum feeders.
Whether the parts are still manufactured, whether the utility has to pull the meter, and how far the heat traveled decide how big the repair gets, and whether an electrical panel upgrade makes more sense instead.
Breaker Box Fuse Replacement
Breaker box fuse replacement is the call we get from older bungalows around Forest Park and Norwood that still run on a screw-in fuse panel, usually a 60-amp cabinet with four fuse holders and a pull-out main. You cannot fit breakers in that box. The bus bar was never made for them. And we will not drop in one of those fuse-to-breaker adapters and call it electrical panel repair, because that buries an over-fused circuit instead of fixing it.
A thirty-amp fuse guarding fourteen-gauge wire is a lit match in a wall, and a penny behind the fuse is worse.
Most of the time the real answer is an electrical panel upgrade to a modern breaker load center. What swings the price is how many circuits land in that cabinet, whether the service cable and meter base are cooked too, and whether the utility has to pull the drop first.
Electrical Panel Replacement
An electrical panel replacement means the old can comes off the wall completely, and every circuit gets re-landed, labeled and torqued in the new one. That is a different job from swapping a breaker. Pull the cover on a 1950s box in Crestwood and you often find brittle insulation on the service conductors, which is when patching becomes throwing good money after bad.
What moves the number here is the size of the new panel, where it hangs, how far it sits from the meter, whether the grounding and bonding have to be redone, and how much drywall we open getting there.
Done sloppy, you get two neutrals under one lug, circuits labeled wrong, and a box that trips every July with the window units going. A full electrical panel upgrade fixes the cause instead of chasing the symptom.
Federal Pacific Electric Panel
If you've got a Federal Pacific Electric panel on the wall, that gray box with the red-orange breaker handles, I'll flag it before we talk about anything else. The Stab-Lok breakers in them have a habit of not tripping under fault, and a breaker that holds when it should let go is how a wall fire starts. Plenty of houses out around Crestwood built in the sixties and seventies still have one.
There's no repairing it. The enclosure comes out whole, and an electrical panel upgrade is the moment to size the service for what you actually run now and what the array will add later.
Cost swings on feeder length, whether the meter base and mast are sound, the state of the grounding, and whether you want smart electric panels in place of a standard deadfront.
What I won't do is fit a new breaker into that old can and call it handled.
200 Amp Panel Upgrade
A 200 amp panel upgrade is the electrical panel upgrade I get asked about most, usually on a brick ranch where a hundred amps was plenty back when the house ran a window unit and one television, and now there's a heat pump, an induction range, and a car charging in the carport.
The panel itself is the small part. We size the service off a load calculation, pull the permit, set a new meter base and mast, run new service conductors, land a fresh grounding electrode and bond it properly, and coordinate the reconnect with the power company. Leave the old meter base bolted to the wall and you've got a shiny new breaker box fed by tired wire, which is lipstick.
Price moves with whether your feed comes overhead or underground, how far the meter sits from the panel, and whether a wall has to be opened to get between them. An old fuse panel widens the scope, since a breaker box fuse replacement isn't something you graft onto new service.
What the job involves
An electrical panel upgrade starts well before anybody unscrews a cover. I total up what your house actually pulls, add what the array and inverter will push back through it, pull the permit, and set a date with the utility to kill power at the meter.
On the day the old can comes off the wall, we set the new one, replace the meter base if it's rusted at the bottom, drive fresh ground rods, and land every circuit on a breaker that's labeled like a grown-up wrote it.
What moves the price is what's hiding behind that old panel: aluminum branch wiring, a service mast that has to come down too, a feeder buried in a finished wall in one of those older Norwood houses.
Done badly, you get loose lugs that cook the bus bar and a failed inspection.
What it costs
An electrical panel upgrade gets priced off what your house makes us do, not off a sticker. The amperage you land on matters, but so does the meter base, the service entrance cable, and whether the power comes in overhead or underground. A panel buried in a finished wall, stuck behind a water heater, or hung on brick costs more to get at than one on an open garage wall.
Grounding moves it too. A thin quote usually leaves off new ground rods and the water bond, and that is exactly what an inspector fails you on, so you pay for a second trip and sit without power longer than you planned.

When electrical panel upgrade is the wrong fix
Sometimes the panel is not the problem, and a panel upgrade is the wrong money to spend. Three cases come up a lot around here.
Your lights go out with the rest of the block. A bigger box does nothing at all when the grid is down. What you actually want is solar battery backup, or a home generator installation if you have a well pump and a shop full of freezers to carry.
You want one 240-volt circuit in the garage. If the load calc shows headroom, we do the ev charger installation and leave your panel exactly where it sits.
And a home solar installation on a house with a healthy modern main and a couple of open slots often needs nothing more than a breaker and a disconnect. A warehouse is another story, because commercial solar power usually hinges on the service entrance and the utility feed, not the box on the wall.
